Industrial Gearbox Projects & Case Studies

KNGEAR supports engineered gearbox projects where standard catalogue solutions cannot meet the required torque, ratio, shaft arrangement, mounting dimensions, environmental conditions or replacement interfaces. For the main engineered-to-order product offering, see our Custom Gearboxes page.

Our engineering process covers application review, gearbox concept selection, gear and bearing design, manufacturing, inspection, assembly and project-specific testing.

Selected Gearbox Engineering Case Studies

These documented projects illustrate the type of engineering evidence, interface review, manufacturing and inspection records that buyers should request when evaluating a large or obsolete drive. They are not standard catalogue models.

When a Custom Gearbox Project Is Required

A custom design is appropriate when the required operating point or installation interface cannot be achieved with a standard gearbox. Typical reasons include non-standard ratios, unusual shaft positions, high radial or axial loads, restricted installation space, special cooling or lubrication requirements, and replacement of obsolete gear units.

Engineering Information We Review

For a reliable gearbox concept, we normally review the complete operating condition rather than motor power alone:

  • Input power and input speed
  • Required output speed and transmission ratio
  • Continuous, peak and starting torque
  • Radial and axial shaft loads
  • Operating hours, starts per hour and duty cycle
  • Mounting orientation and shaft arrangement
  • Ambient temperature, dust, moisture or corrosive conditions
  • Lubrication, cooling and sealing requirements
  • Available installation envelope and interface dimensions

From Concept to Manufacturing

  1. Application review: operating data, drawings and interface requirements are evaluated.
  2. Gearbox concept: helical, bevel-helical, parallel-shaft, planetary or combined arrangements are selected according to the duty point.
  3. Engineering design: gears, shafts, bearings, housing, lubrication and mounting interfaces are defined.
  4. Manufacturing: gears and shafts are machined, heat treated and ground according to the project requirements.
  5. Inspection and assembly: dimensional checks, gear inspection, hardness verification, fits, backlash and assembly quality are reviewed.
  6. Testing and delivery: project-specific functional or no-load testing is completed before shipment where required.

Replacement and Reverse Engineering Projects

For obsolete or unsupported gearboxes, KNGEAR can evaluate a replacement using nameplate data, drawings, center distances, shaft dimensions, mounting points and actual operating conditions. The objective is to maintain the existing machine interfaces wherever practical while improving reliability and serviceability.

For repair, upgrades and reverse engineering, see our gearbox replacement and engineering solutions.

Gear Manufacturing Capability

Custom gearbox performance depends on gear quality as much as the overall design. Our custom gear manufacturing capabilities include in-workshop gear and shaft machining, precision grinding and inspection. Specified heat treatment and gearbox housing fabrication/machining are completed by qualified specialist subcontractors, with relevant hardness and dimensional checks before assembly.

Industries and Typical Applications

  • Mining and cement – crushers, mills, conveyors and kiln drives
  • Oil and gas – drilling, pumping and process equipment
  • Marine and offshore – winches, mooring systems and deck machinery
  • Construction – cranes, mixers, track drives and lifting equipment
  • Plastic and rubber – extruders and continuous production lines
  • Steel and process plants – mixers, conveyors, fans and auxiliary drives

Custom Gearbox vs Standard Product

If a standard product family already meets the required ratio, torque and installation arrangement, start with our industrial gearboxes. For a fully engineered-to-order product, see our custom gearboxes.

Request a Project Evaluation

Send your motor data, output speed, torque or process loads, mounting arrangement and available drawings. Our engineering team can review the application and recommend a gearbox concept before quotation.

Frequently Asked Questions

What information is required to start a custom gearbox project?

Input power and speed, required output speed or ratio, torque, duty cycle, shaft loads, mounting arrangement and dimensional constraints are the most useful starting data.

Can KNGEAR make a drop-in replacement for an obsolete gearbox?

Yes, when sufficient operating and dimensional information is available. Existing shaft positions, mounting points, center distances and interfaces can be used as design constraints.

Can the gearbox be designed for special lubrication or cooling systems?

Yes. Lubrication and thermal management are selected according to speed, load, ambient conditions, mounting orientation and the required continuous-duty performance.
